Why is the insulation of 100KVDC silicone wire thicker?
Many customers wonder: both are silicone wires, but the 100KVDC high-voltage silicone wire only seems to have a thicker insulation jacket. What exactly is the difference between it and the ordinary silicone wire we commonly see?
Can we directly use regular silicone wire instead of the high-voltage type to cut costs?
The answer is replacement is not recommended.
Their design objectives and safety limits are completely different, and insulation thickness is the most critical dividing line.
Below I will clearly explain the key differences in straightforward terms.

1.Completely different design applications
Regular silicone wire: It features high temperature resistance and flexibility. Mostly used for low-voltage circuits, batteries, RC models and internal low-voltage wiring of equipment. Its voltage resistance is generally several hundred volts. The core requirements are temperature resistance and bending resistance.
100KVDC high-voltage silicone wire: It is specially designed for DC high-voltage scenarios, applied to high-voltage test benches, electrostatic equipment, high-voltage power supplies and dust removal equipment. Its top priority is not temperature resistance, but isolating high voltage to prevent breakdown, flashover and electric leakage.
2.Insulation Layer: The thickness is not just "extra thick silicone", but an electrical safety barrier.
Many people assume high-voltage wire is just made with more silicone, but this is not the case. The insulation of regular silicone wire is thin. Under tens of kilovolts, the electric field will break through the silicone directly, causing instant leakage and arcing.
The thick-wall insulation of the 100KVDC silicone wire is calculated based on the electric field strength of DC high voltage. It distributes the electric field evenly to prevent insulation breakdown.
Key point: For silicone of the same material, higher voltage requires greater insulation thickness. This is a mandatory electrical requirement.
3.Huge Difference in Failure Risks
If regular silicone wire is used in a 100KV high-voltage environment, partial discharge and insulation breakdown will very likely occur. Consequences range from equipment alarms and inaccurate test results to fire hazards and electric shock, which may lead to serious safety accidents.
Qualified 100KVDC high-voltage silicone wire: Its thick insulation can withstand long-term DC high-voltage surges, maintain stable performance under rated working conditions, and reduce risks of electric leakage and discharge.
4.Different Acceptance Criteria
- Regular silicone wire: Main tests focus on temperature resistance, flex resistance and low-voltage withstand voltage.
- 100KVDC high-voltage silicone wire: Must undergo high-voltage withstand test and partial discharge test. It has stricter control over voids and impurities inside the insulation - tiny air bubbles within the insulation can gradually develop into breakdown points under high voltage.
